  • My B5, the Lifer........

    Well since some folk have expressed a bit of interest about my A4 build, I thought I would take the time to share it with you lot. Now I've been messing about with it for years so knowing where to start and the correct sequence of events is going to be challenging! So here goes.

    I bought the car years ago, it was a completely standard 1.8T Quattro Sport, 1 owner & full service history, it was in pretty good condition and served its purpose very well.



    This is how it started out.

    It wasn't long before I got that itch to do something to make it scary, it was drastically under powered and driving it flat out just didn't do it for me. So after numerous hours of research I realised to make it mental would require some serious work, at this point I did consider a skyline, supra, RX7, S4, RS4 etc but that was too easy and would eventually modify that anyway so off I went! Bought an engine in bits off eBay for £60.



    Swiftly acid dipped it, painted it & bored her out to 83mm + a hefty 4.5 thou clearance!!!!!







    I opted to drop a 92.8mm crank in there to take up the total displacement to 2008cc, the donor crank was taken from a 2.0 8V golf engine, dropped it right in there. It took hours of die grinding to provide enough clearance for the crank to rotate but after millions of hours I finally got there and was satisfied there was sufficient clearance.



    TIGHT!!!!

    Notched the bores to allow the Integrated Engineering rods enough room to do there thing.



    And finally I managed to assemble the motor with some nice shiny bits and the actually fit & rotated! I can't tell you how long this took. I settled on JE's with an 8.5:1 CR





    Now this is all based on an early 1.8T engine (058) so uses an internemdiate shaft to drive the oil pump. There quite horrendous from the factory as well as the gear being too fat to run the crank I selected, so there was only one thing for it! Grind it back





    Put in the centres of a lathe it wobbles like a fat kid, so off to the machine shop to have the taper removed and grind the gear back.





    Happy days! With some ARP crank main studs & rod bolts Job's a good'an.

    Another thing I found during my research was that the timing wheel bolts have a nasty habit of backing out. At high RPM I can only guess it makes a bit of a mess! So in an attempt to avoid that I decided to tack weld the bolts into the crank.





    That just about covers off the bottom end, any questions just fire away.

    So with the bottom end figured out, lets move onto the head. That started out the same way as the block, bit nasty.



    So dipped it & lick of paint to tart it up





    Assembled with new exhaust valve guides, the inlets were bob on, nitrided stainless inlets & inconel exhaust valves & a high lift spring kit with titanium retainers all supplied by supertech. There was some light port work carried out, just to clear the casting mismatch etc and smoooooooth things out. The stock cams were dropped back in for now.







    Happy days.

    And my parting picture for tonight is K03 Vs. Garrett GT30R with a kinetic motorsport ported compressor housing.

        Well since the missus is watching Lionel Ritchie on the telly! I may as well carry on.

        So where were we?

        With the block & head build up it was time bolt it all together.

        ARP head stud kit.





        Then the rest of the rest of the bits bolted up



        I chose a cast manifold for a number of reasons, 1 cost, 2 reliability & 3 because I could purchase a downpipe that would bolt on. This was pictured with a OEM crank pulley which was later changed for a fluidamper unit. I also decided to fit a shear pin to the crank nose to help the feeble crank pulley cope with the uprated torque output, this is without doubt the worst piece of cost cutting I've seen in an Audi motor, this single piece has claimed many 1.8T motors.





        Some other bits that completed the build up of the block....

        Tial 38mm wastegate



        034 Supplied billet fuel rail



        034 supplied downpipe with integrated dump tube (***** fitment) you can see how far off the wastegate is!





        034 supplied snub mount & bracket



        Southbend billet flywheel & clutch stage 4 fitted with ARP bolts









        And thats a built motor!

        So time to pull the stockmotor and drop this bad boy in, I needed another daily to fill the void, this is what happened..... Introducing the Panzer



        Didn't take me long to finish it off! It swiftly went to the scrappers! Mean while this continued....





        Quick clean up of the engine bay, ditch the AC completley, Who Am I kidding I live in the North of England! If its hot outside I want to sweat, not sit in a refridgerated car, plus it weighs alot



        Pulled the subframe & gearbox and tided them up a bit. Subframe got some 034 billet alloy mounts.











        Then bolted the whole lot together and chucked into the car







        And thats all for now folks, I will continue to fill in more of the past tomorrow...

          So with the motor in and all new bushes from 034's density line range fitted including motor mounts, gearbox mounts & diff carrier mounts....

          The rear subframe was also bushed with solid mounts, that took care of the drive line slop and tightened everything up!

          All the control arms were replaced with new Lemforder arms & powerflex poly bushes all round to remove the slop from the suspension. The stock dampers were retained with some Eibach springs as an intermediate measure, the uprights were all cleaned up & painted. The front uprights were changed for S4 units as they have much beefier caliper lugs which are situated a bit more in board and further apart which should be a stiffer set up!









          So that just about takes care of all the suspension goodies for now, time for some brake porn...

          Firstly to chuck some bigger discs & four pots on the front required some bigger wheels with more offset. I opted for the Team Dynamics pro race 1.2's, a good solid forged motorsport wheel which are relatively cheap. They were actually alot lighter than the Bolero's that came as standard despite being bigger & wider, by almost 0.5KG per corner!



          I know, I know Kumho tyres! It was still standard power then!

          So first brake setup was Porsche 996T rears on the front with re-pcd'd Alfa Brera 330mm discs, they were erm *****! So after a rethink and a few nights with the calculator the front calipers were lacking in a total piston area so they had to go!







          Enter set up two, working with the stock master cylinder reduced the options available until I stumbled across a pair of Aston Martin calipers!!!! They had rather large pistons in the calipers that suited the master cylinder especailly considering the rear calipers that were used, I'll get onto those in a mo. Front discs from the Audi parts bin this time albeit ECS two piece OEM replacements but hey! They were from the B6 S4 so 345mm, the caliper was supposed to be used with 350mm discs.







          Oosh!!!!



          So the fronts all snuggly sat under the wheels it was time to fit up the rears. I decided to use an OEM set up to reduce the engineering time! I went with B5 RS4 discs, caliper carriers & handbrake cables, B5 S4 calipers were used as the piston size matched up with the fronts a bit better than the RS4's would have.

          Super sexiness from Audi! But at a price!





          Refurbed the calipers, nickel plated the linkages etc



          They do look nice, almost too nice to be used if you ask me.



          Bolt on upgrade! Result.



          And that covers off the brakes, obviously new braided lines & ATE super blue fluid was used to finish it all off.

          So the engine's in, the bushes are all taken care of and the brakes are set to retina detachment status. So time for the fuel system....

          Started out with intank Bosch 044 motorsport pump to keep things simple for now



          Can you guess which one is which

          AN-6 fittings were used in the engine bay as well as the Aeromotive FPR, 034 billet fuel rail & Siemens deka 840cc low impeadance injectors.







          Thats it for todays installment. I will try and bring progress up to date in the next few days as the car is currently undergoing further developments

            What spec is the black cotton overbraid hose you used on your AN lines?
            Stainess looks bling but it destroys everything it touches!

                    I'm liking this thread, excellent work! Is that a PSi Concepts manifold? I really like those cotton over-braid fuel lines.

                    What are you doing for the breather system setup? This is one area I am a bit confused by for my build.

                    You must of had a lot of parts from the states, did you find that cost you a fortune in delivery and taxes?

                    Keep up the awesome work and the pics!

                      Cheers my man, there has been lots of blood sweat & tears gone into it, the progress so far is from a couple of years back so I'm trying to remember everything I did.

                      The black nylon braided stuff & black fittings were selected as I'm not a fan of the blue & red ones or stainless braided hose And as you've mentioned it chews through everything! I bought some fittings, mostly adaptors from Earls, I get them at massively discounted prices through work, the AN fittings from Torques on eBay and the hose from him also, I'm told its the same as Earls Pro lite 350 but much much cheaper. Its stood the test of time so far.

                      Well as they say, if you have to ask you can't afford it! But lets just say enough, the project suffered severe spec creep

                      No mate that would be rediculous! 4.5 thousands of an inch! Thats what the spec calls for and I was advised to run considering the power potential, all info supplied by Peter at Integrated Engineering in the states, good man and he runs an 800whp drag golf so knows a thing or two about the 1.8T motors.

                      Alright dude, the manifold is a SPA turbo top mount T3 jobbie, I went for a cast unit for reliability & cost to be honest. All the lines are nylon braided except the turbo hoses due to the heat obviously, check out Torques on eBay, I can vouch for the service and quality of fittings.

                      Breather setup first time around was simply a 25mm hose from the block outlet into a catch can vented to atmosphere, it works but the oil carryover is drastic under 2 bar of boost and the crankcase gets fairly pressurised. I've had a rethink lately and I'm planning to use a AN-10 fitting in the block from Integrated Engineering and having two AN-10 welded to the rocker cover and taking all three into a rather large oil catch tank which vents through a coalescing filter to eliminate the stench, I don't want it going back into the intake at all and I also ditch the oil as it emulsifies with the vapor in the air, not what I want in my sump. Hopefully the new setup will be better, only time will tell

                      I did import almost everything from the states myself, I bought when the exchange rate was alot more favourable. There are some short cuts you can take to avoid stupid import duties Everything came in three seperate large consignments to keep the shipping down. I was also scouring the internet for failed / incomplete projects being sold off. I found alot of expensive parts unused and alot cheaper than new, saved me a fortune. I also have a few mates that have some good contacts as well, people never believe me when I tell them what I put the car together for. I also did all the work myself, machining was done by a mate so only cost a slab of beer .

                      I'll get round to more updates tomorrow matey, I have thousands of pictures to trawl through so if you want to see anything feel free to ask

                        Sorry chaps, I missed these two! The pic's will keep on coming The 2.0 crank is quite common on these old 1.8T's and if you know your engine codes you can get a forged one for peanuts
