Tuning on stock internals, looking for circa 400hp

Im just weighing up what would be needed for the abovve, and so far I'm thinking:

    - gt3076r turbo (avoiding RS2 turbo as I'm wanting to leave the engine stock)
    - manifold (can the stock manifold be utilised or does it have to be replaced?)
    - drop in injectors
    - fuel pump
    - boost controller
    - FPR
    - FMIC
    - clutch
    - ecu remap
    - Will the stock air box suffice?

I already have a cat back exhaust
The car is a '96 ABY coupe.
    Cheers

Dont understand the leave engine stock so use a 500+ bhp rated turbo instead of a 380 rated turbo? both will do 600nm and both can bend rods if mapped incorrectly.

For you power level use a 3071r not a 3076r or better still use a GTX3071r

There are benefits to using the larger AR, including much improved cruising economy, my old 500hp supra could do over 35mpg on a run, as 70mph in 6th saw little positive boost (just over 2000rpm)

That's not important to all, but if it keeps 'er in doors off my back, I'm happy to loose some spool

The RS2 has about the same spool characteristics of a 3076r only about 200 rpm difference so flawed logic there. Cruise ecomony is down to afr and timing. If it's mapped correctly you would not see a difference between these turbo's in this regards.

As stated you want 400 bhp but have a 500+ turbo down. you would be better with the 3071r or GTX version with a .82 housing.

Would I need an aftermarket ex manifold or are adapters available to take the stock one to a T3?

They are available with K26 turbine housings, they aren't exclusive to T3. You need to change the exhaust manifold to an RS2 item minimum or better still Wagner then above that a good tubular variant.

Think about choosing your manifold before the turbo as this will define the hotside fitting for your turbo eg if you get a tubular you have the option of getting a tial vband housing or if you but a wagner you can get a t3 flanged manifold which allows for the T3 housing.

            Don't use a T3 to KKK adapter

Look at threads by Lloyd, Ross and Sonic, they're using the RS2 hybrid and kkk 26/27 hybrid to achieve that sort of power. It's well worth looking into who you want to map the car and then get them to recommend turbos, injectors etc. that they get the best results with, that way you're not shooting yourself in the foot before you even start. You also need to decide if you want a stock placement manifold and how much custom fabrication you're willing to invest into the project, as that will be a factor too.

Now I'm on an RS2 turbo, I'm getting good economy down the motorway - the missus got 32mpg the other week, which is actually impossible as far as I'm concerned and is something like 3mpg better than I ever got on the S2 turbo whien driving like a Nun Of course, the extra fuel I burn having fun means that I'm never going to actually make any money back on it.

                GT3071R/0.82 or the GTX variant.

A/R will have zero effect on fuel economy, I don't see why you would think otherwise.
And internals are all about mapping. Mapped incorrectly it's quite possible to blow up the engine using the stock turbo.
It's hard, but can be done. I've seen a hole in the block before where an owner with a stock turbo kept driving the car around with a "over boosting problem" as he described it and a performance chip with disabled fuel cut limiter.

                  For Similar power, I did:
                  k26/3071.63 Hybrid turbo
                  Green inj.
RS2 Ex Manifold (otherwise you have too much heat on one of the cyl with S2 ex mani)
RS2 head gasket, (S2 paper gasket will blow at some point)
Scat rods changed with engine in place. (if you map for lower boost you will get good power and controlled torque which std rods may be fine with)
                  RS2 Intercooler

                  Mapped for 1.6bar
                  Ran beautifully and reliably
For added reliabilty I used ARP Head bolts, ARP small and big end bolts, Faheemo Crank Gear
For revs I added RS2 cams.
For Kicks RS2 MAF and RS2 Air Filter housing (didnt see any diff in power)

Upgraded this later to Wagner Inlet and intercooler with in tank 044 pump.

Pretty much the only way to bend stock rods with 3071, RS2 turbo or K26/K27 is to:
                    1) Have bad mapping
                    2) Play lego with random chips (which equates to point 1) instead of a proper live tune.
                    3) Buy standalone and have it mapped/map it incorrectly (again point 1).

Basically the rods can do 2 bar with stock head/rs2 cam all day long.
Nothing will happen with a good map, even if you run it on 95 RON and beat it around.

Of course this means you must have it properly mapped with a good base ignition angle and fuel delivery, plus have working knock control if you intend to run on 95 RON every now and then.

A certain member on here with a 3071/0.82 has been hammering the living hell of his car for a year now on stock rods and 95/98 RON. It has been hammered so hard that the turbo had to be rebuilt once as it developed shaft play, but there is absolutely nothing wrong with the engine to this day.
The secret ingredients are a proper live map and adequate fuel delivery.

My regular mapper (Ryan Griffiths / 2 Bar Tuning) won't map these ECUs and I'd rather not fork out an extra £2k for a Syvecs ECU on this car, so any recommendations for a uk ECU mapper would be appreciated

Why not try PRJ, Dmitri? You will not be disappointed.

On stock ecu? the current list stands for stock motronics at the moment are MRC, PRJ, Chipswizard, Automark Tuning, s2central.net you have some dabblers about as well Porkkis and another

Do your investigations into them and make your choice.

Does Syvecs do an ECU for our cars? I bought VEMS (not installed) still have 034 chipset. Mihnea did my original RS2 Turbo map and that was magic.

Tuner here is Cape Town is also not a Motronic specialist but will map Syvec so would be interesting if they did one for the I5.

Ryan told me that the Syvecs S6 would definately work, but there's no off the shelf harness for our cars.

Think I'll give Automark a shout when I'm ready As they seem to have a good reputation and they're fairly local.
