    CNC 20v inlet manifold flange

Howdy all. Since I received quite a lot of interest on the (infamous) Justin Olson flange I just sold, I thought I'd model it up before I posted it & see if you lovely people fancied a group buy?
I'm a mechanical design engineer by trade, & machined stuff is part of my repertoire. If there's enough interest, I'll send out an iges to my favourite machine shops for quote.
I don't own a 20v car, so have just made a carbon-copy of the flange at hand. From measuring the runner register recesses & seeing some of the pics on various forums, it would appear to have been designed around the following parts:

seems like an expensive way of doing it, but like I said, I have no car to use as reference to check clearances etc.

If anyone has used one of these flanges & has feedback on improvements which could be made, I'll happily include them. I've seen quite a few different IM builds over the years, & feel it's probably about time someone did it right & made them readily available.

    *Update*

The Ross Machine method of having separate 3" dia velocity stacks was bugging me, & seems like a very inefficient solution. So I've made a one-piece plenum baseplate with inlet rads machined into it, & locating pockets similar to the original JO flange. One of the criticisms I've seen of the JO flange is the small (3mm wide) weld shoulder, so have increased this to 6mm on the new plenum baseplate.
I don't imagine the cost of my baseplate will be that far off of the cost of 5x RMR velocity stacks ($39 ea.) + shipping + import duty + material + welding time to make your own base plate.

I'm going to look into sourcing flat-oval tubing locally. The RMR stuff is a bit of a faff!

Anyhoo, check the screen shots out.

    cheers,

    Ben

    ***************Bank Holiday Monday Edit 06/05/13***************

To save any newly interested parties from having to read the whole thread, here's the pricing info from page 2:

Anyhoo, here are the numbers for my JO replica flange:

    1 off £500.00
    3 off £380.00 each
    5 off £320.00 each
    10 off £290.00 each

To make it significantly cheaper than those flanges already available from other suppliers I would need something like 20 people to buy one.

Here are the costs for my plenum baseplate:

    1 off £250.00
    3 off £190.00 each
    5 off £160.00 each
    10 off £150.00 each

All prices quoted above include VAT, & because the machine shop is about 15miles from me, I'm happy to go collect the parts when they're done.

So, can any seriously interested parties please reply on this thread with the quantities of each part they want, & the country they'd like them sent to? I'll have to get back to you all with postage costs as it'll obviously vary depending on whereabouts you hail from. It would be good to get a reply that looks something like this:

    Head Flange x 1
    Plenum Baseplate x1
    UK

Any lurkers or secret squirrels out there can of course PM me, & I'll just add the extra numbers to my running totals on this thread, so everyone knows where we're at.

Oh, one final thing: does anybody want the end(s) of the plenum baseplate to be rounded? See attached screenshots. These would obviously have to be quoted again.

    Ben

To be honest, I'm not going to speculate on the price, as there are quite a few variables with machine shops. I'll send out the iges files to my favourite machine shops tomorrow & ask them to quote for 2 (colin), 4, & 10. To get a basic price I'll just tell them to quote for within 0.1mm of cad file all over. The price might increase a very small amount once I send them a properly toleranced drawing.

thanks for the interest chaps :-)

            Part revisions!

Howdy all, I spoke to my #1 favourite machine shop today, & made some changes. I also wanted to check plenum flange to fuel fail clearance with a view to reducing the runner length as much as possible in order to aid bonnet clearance.
I had some vr6 injectors kicking about, so modelled one of those along with the 034 efi fuel rail I bought for my MB URQ.
There were a number of features on the original JO flange that I didn't like, so I've started on an improved version. The two main improvements are:

            1. fillets on the mounting tabs to avoid long-term vibration induced crack propagation
            2. Counterbored M6 clearance holes cut through from the back on the flange, so the fuel rail can be bolted to the manifold with simple standoffs. This does mean the manifold would have to be taken off the engine in order to change injectors, but realistically, how often does anyone ever touch their injectors? I don't think I ever have!
            3. I also removed the extra step that was machined in for the M8 threaded holes, as I didn't see the point in them. they add cost, & as far as I could see provided no benefit.
            4. Plenum baseplate is now 490mm x 100mm x 19mm (was 470mm x 90mm x 20mm).

Anyhow, I've attached some screen shots for you all to check out. Like I said before, I don't have a 20v car to reference so am relying on input from you guys :-)

Oh yeah, my Rev A parts have all gone out for quote too. Fingers crossed for good news!

I am thinking of building a Sport quattro type design using this as a base with carbon plenum

I can give you a few measurement from my Furans race intake if you want

Sounds interesting! I woke up thinking about an all-carbon version in the middle of the night last night. How are you intending to integrate the carbon plenum with the baseplate? Would be quite nice bonded on with a simple return flange having a long clearance slot in the midle for the bell mouths I guess.
I used to do a lot of composites/advanced composites design. Very, very expensive to do it properly!!

Anyhow, I'd much appreciate any input wrt dims & pics etc. I've ordered an intake gasket to double check hole centres etc, as I'm a suspicious ****** & don't trust other designers. If it has my name on it, it's gotta be right!

Just using a flange was what I was thinking, Carbon work, I have access to the most advance carbon race boat tech so construction should not be a problem, Just the design

In regards to the furans you were asking for input, the measurement of this will give you a good idea of what fits under the bonnet

Many companies currently sell the same flange.

the plenum base is also available:

If you wanted the base welded to runners or anything that is also available.

Jeffer, you're obviously biased due to having invested in stock already. If it turns out that the quotes for the head flange are really close to what you're offering, then I won't bother with a group buy on those & those interested can order from you.
However, as I said before, the RMR weld-in inlet trumpet method is a poor design. I shall proceed with offering a group buy on my plenum flange. It's just better all round.

On begalf of other posters here, thanks for the heads up on the iroz flange Ruffiano. However, it still has the import duty problem for EU residents, & again is of an inferior design. Too narrow, & the inlet rads are a token gesture. Again, a poor design IMHO.

I have no vested interest in this little project, & intend to make no profit from it. I'm judt doing it out of interest as I like making stuff :-)

Now for an update: I've had some quotes back, & will start beating the prices down this week. The plenum flange looks to be somewhere within the £130-250 range depending on quantities. According to Solidworks, it'll weigh around 800g (6082 ali)

Sure i'm biased. I made a series of the stuff because it was easy for me. Hence the price is low, and i don't pay my mortgage from it...
About the poor design, I made 1000 HP with this intake on my car. JP also runs it on his car. can't argue about that.
