I tried grinding a used head gasket clamped by the torque plates , but this was not suitable as the dremmel kept on jumping and damaging the torque plate.
Therafter i sent the torque plates and new gasket to the engineers shop to get em bored on a cylinder boring machine, just like how a block is rebored !

So we finally got the head on - next battle is the wagner IM that needs nipples, isv connections, dipstick holder and machining around the water manifold area.
      also injector fittings.
Does anyone have an idea if i can buy injector stops that fitt from the underside of the manifold ?

Also busy installing a new setrab oil cooler.

please Post a Picture of the Injector Seats, it sounds like you got an 5+ Year Old Version of our Manifold.

            Ok, its not that old.
The Injector Seats are done with machining, you dont have to machine inything to it. The Injector will fit rigth into it.
Grind a little bit where the Water Flange is located, should be done in 10 minutes. If you need some Vacuum Nipples or Throttle Cable holder just send me a Email or so.
Its not much Work to be done, i do need 30-45 Minutes to make this Manifold fit into your Engine May.
If you have more Questions Mail or Call me.

I decided to weld my own Exhaust manifold ....
Read a post on Vortex and it looked like a DIY Job...
not too handy with the argon welding so after a while i had to call a friend to help me out. He's not so good either

Looks a little better after i ground the excess welding and sent it to the engineers to skim the surfaces.

Just to decide the colour : Black or Blue ?

Next is to make the cross memeber and get the intercooler to fit in the bumper, an i dont want any chav comments.
                        The intercooler is a mother sized L 800mm by H 270mm x W 90mm (overall)
(the core is by garret: 620mm wide)

From S2_bo and other posts, its going to be a mission to get this cooler to fit under the bumper.
but i have a trick or 2 up my sleeve.

Firstly - In the pictures below i took to butchering the bumper in order to increase the airflow to the intercooler.

Here's a side by side of the intercoolers.
Ive already modified my old S2 intercooler to fit into my family car a 1.8T Passat.
Gotta make some mods on the new cooler to get it to fit ...
