Cheers Pete, I bought a new crank sprocket ages ago but never fitted it, I think I might get away with replacing that with a new main pulley and a vibration damper. I think that might be the cause of the problem!

        Jeez Phil that's rough luck!

Fingers crossed for a minimal repair bill.

God I wish our engines were non-interference... Then a failure like that is just annoying / embarrassing / hard to get home - without none of the bank account surgery and stress of such a head rebuild.

Tell me about it!! It looks like the ECU mod will have to wait a bit longer Paul!

sorry to hear this you will have deffinetly bent most if not all inlet valves and depending on how fast you was revving the engine 'probably pistons too and few valve guides . its same effect as snapping your timing belt.
i'm thinking of having the sprocket made in hardened steel with a seperate woodruff key. standard is made out of cast and is too weak' mine snapped in 3 places .

I don't understand why the woodruff key is being blamed so much.
It is only there to locate the pulley - once the pulley bolt is tightened to the required torque then the key is not being used as a locking device.
I've just done the cambelt on my ABY and the key has a crack half way through it. IMO the key is actually getting damaged when the pulley is being tightened/loosened as this is the time when it is going through the most stress - once that bolt is tight, the key's job is done and dusted. BUT it shouldn't matter how damaged the key is once everthing is done up tight. The pulley is definitely a poor quality item - I think it may even be sintered??? rather than cast which makes it even weaker.
For what its worth, I run a tuned 2.0 zetec in another car, and zetec cam wheels have no keys at all! The cam wheel is bolted to the cam and the secureness of the two cpomponents is purely down to the bolt torque and therefore friction between the 2 faces.
It sounds to me like (possibly) when Phil's head was put back on after the head gasket trouble, that the bottom pulley was not done up to the required torque???
Just my 2 penneth - oh and Phil - it was me who was gonna but your Avant but it was in the garage with knackered slave cylinder when I cam to view!!!

I Agree, but the design does not alow any room for idiot proofness, and the whole top end and PAS pump, air con, alternator is all driven by the head of that wee bolt on the crank, i think it is crap, i dont think the crank end is a hard material either, as mine was feathered when the bolt came out of mine after the garage botched mine a few years ago, mine was doing 70-80 slowing down into a round about in 6th and it bent all 10 inlet, so new guides, valves, a pressure test, along with new seals, gasket and piston polish saw me right, but this cost about a Grand in bits and i re-done the work to AAn workshop manual.

It's more likely the vibration damper that's at fault, a common problem which I should have sorted!!! It shows itself as a wobbly main pulley so take note peeps!

I towed the car over to my mate's place yesterday so I'll let you know what the damage is! At least I'll have an A1 Avant by the time its finished

Hmmm, this vibration damper. Where is it?
I've just done the cambelt and associated bits and bobs on my 94 ABY and didn't see anything that looked remotely like a vibration damper?
Maybe I was looking with my feet - I often get accused of that.

The vibration damper also drives the PAS pump, A/C compressor and alternator.
