I have repaired some front cam pulleys where the locating key is damaged by having the cut out also in the pulley (by spark erosion) and having a new thick washer made incorporating the key, locating the cam and cam pulley together, no problems with this set up. The cost of this is similar to purchasing a new pulley.

That's all well and good, but where is it and what does it look like?
If its not integral to the front pulley (which admitedly is a heavy old thing) then I can't understand wher it can be. The only other things I can see that rotate are:
      cam idler pulley
      water pump
      cam pulley
      alternator pulley
      hydraulic pump pully
      (I have no air con)

Do you think there is a reason for it to be that heavy?

It is part of the front pulley, its the largest bit that sits next to the Crank sprocket, Jody has just ordered mine from VAG parts, crackin price at 220 plus VAT.

So at the moment, we're lookin at new pulley, bolt, vibration damper, cam belt (which was 3 days old!!!!) and whatever damage has been done to the valves which I'll find out when the parts arrive

Ah ok, is that cryptic for 'its in the pulley' ?
I don't see any moving parts in there - just a big old heavy pulley.
If its a weight thing (i.e. the damping) then why isn't the flywheel enough?

I think its because of the length of the crank, I think the I5 is a stretched VW 16valve setup in simple terms of course!!

Vibration or Harmonic Dampers are always at the opposite end of the crank from the flywheel......the Harmonic Damper balances out engine vibrations and the effect of the flywheel spinning....

Otherwise the engine would twist/shake itself to bits if it was only the flywheel on one side of it and nothing on the other!
hence part of the main pulley here it seems

Go to the garage who put your cambelt on and ask to see the special crank locking tool and the torque wrench used to do up the bolt, If you dont see the tool or a wrench about 4-5 feet long then it wasn't done up tight enough. I had a wobbly bottom pulley/damper on the ur, was on there for 10 yrs and only came undone when we wanted it to.

Not too bad, the engine is in bits and I've taken the head to my mate's head shop. He says a light skim and 2 inlets and 2 exhaust!

The crank sprocket had shattered into 4 pieces so I've replaced that and the complete front pulley assembly including vibration damper and bolt, looking at 450 in bits plus labour. Could be worse!

Phil do you mean the crank pulley?

If so then yes it's been noted before
