I'd put an end stop on the baffles to stop the possibilty of them swinging up and hitting the crank, highly unlikely situation but you just never know...

The nitrous is controlled through the ecu via an output but make sure if your using rpm to switch that you turn it off at redline. I made this mistake and blew my inlet mani to bits.
The problem with a microswitch on the throttle is your relying on lifting your foot when rev limit is hit.
I would not worry too much because the only time i found myself hitting the rev limit repeatedly was doing burnouts at the dragstrip.
I would guess the power between 500 and 550 hp.
1 bar will be hit at 3700rpm in higher gears but this turbo will surge if i dont drop it down a few gears. The most usefull rpm seems between 5000 and 7000rpm and is allways at full boost up there.
The thing that made the most difference to how the car drives was fitting an MS-IBC boost controller. It made the car feel a lot crisper on the throttle and is easy to set up, the closed loop really works and keeps the boost stable as a rock. It's much easier than getting the laptop out every time you want to change something.
Thanks for the link for the dv, take it that might be a bit big for a aan setup chipped and with nitrous? not too worried if I get slightly more lag or if I loose a couple of bhp because at a later date the engine is getting changed out and turbo upgraded etc.

Not too sure what you mean about lag and losing bhp, only thing is if your on motronic and the DV opens on idle the car will stall and run rich as a pig on gearchanges.
I run aftermarket with a map sensor so its not a problem.

Im forever hitting the rev limiter in the golf. I forget to change up as it pulls so hard all the way to redline, which is way into red on mk2 clocks and i just forget.
