Ben,
Any photos of the fronts out of interest?
You'll need a big rear view mirror to check when it is safe to deploy these brakes?
Have you driven a S2/RS2 with their respective standard brakes recently for a comparison on how far your brakes have moved on?

Front setup is described HERE
The size of the brakes is not just about the sheer stopping power (which is amazing) but rather about the consistency. I am confident the car could be pushed to it's limits for extended periods of time without suffering any brake fade. Part of the design spec of the VW Phaeton was that it must be able to stop from Vmax an unlimited number of times without brake fade. It was only natural to use it's brakes for my project.
I haven't driven a stock braked S2/RS2 for a long time. Jason @ The Lion does report though that any normal S2's he has always feel very mundane compared to the focused setup on mine.

looking great there Ben......not tempted to stick in a bias bar so you can start to play with the force distribution too?
I've just been out looking at my teeny rears all rusted up and tutted to myself about doing something to make them fill the 17'/18' alloys I use.

How much did you modify the B5 RS4s? I saw that you cut some parts of them of but how about the bolt holes? Do they fit as they are or did you drill new holes in them? How well do they fit to the discs you have now? I mean... The discs you have should be bigger then the splashshields?
I have some pictures on the front ones here. I'm only halfway done with the modification. Have had some issues with freeing up time for the car the last year. =(

The discs sit in front of the splash shields now as they are 10mm further out so they sit just right. I hinestly can't remember whether other modifications had to be done as all the work is done by Jason (I have nowhere to work on the car at home).

Have been in the garage today and looked at my rear brakes. I used the same approach as you on the carriers but I used timeserts instead of helicoils:

I don't see any problem with using either helicoils or timeserts. If it's ok to use on the space shuttle I think it's ok to use om brakes.
So now my RS4-b7 carrier fits fine on the car:

But... I ran into similar problems as you with the disk. It's crashing into the inside of the carrier:

It's hard to see on the pictures but my early measurements tells me that I need to move the disk 5mm out from the hub. So I will have to take the same approach as you there.
And I have some questions about it. One of your pictures says "Machined hub". What did you machine on it? Only fastened those bolts and grinded the center away? Or is it modified in some other way? So it's moved like 5mm closer to the strut or something? Would appreciate a clarification here. Wouldn't it be possible to build a spacer that doesn't require the hub to be machined?
And how can the wheel center in the same way after this operation? Since you moved the disc 10 mm further out the wheel must end up 10 mm further out?
Hope you can help me out with my questions. Eager to finish my lil conversion.

I had the hubs machined at the same time the spacers were made to create a matching pair of parts. The problem with the standard hub is that the spigot for the wheel is too high for a spacer to fit over properly. The machining could be done with a grinder but I went for a neater approach this time.
In my case as I use ET48 wheels (S8 and A8 sport) I need to have 10mm spacers on the rear anyway. All that has happened in now my spacers are behind the discs instead of in front.
The offset of your wheels (I can't view your pictures at work so don't know if they are shown) will determine what spacer setup you need. As you only need 5mm it may be possible for you to use non hubcentric spacer, effectively a flat plate behind the disc and still have enough spigot hiehgt left for the wheel to locate on.
