    -changed bypass valve under n75
    -all hoses checked three times!
-thought may be my nos-sprey damaged the intercooler, removed and sent
    it to crack test.nothing wrong

Worth doing the infamous Mark H intercooler mod to replace the o-ring with some silicone tube. Look for instructions by searching the threads if you are not familiar with it. Top mod!

Instead of checking hoses visually for splits it is better to pressurise the intake plumbing (instructions discussed in another thread too). This will highlight splits which are not clear to see when inspecting un-pressurised pipes.

                      sounds familiar

This sounds like a common set of symptoms that happens with many
K&n fitted cars. I and afew others experienced it. Vagsport cured it
but i bet u its MAS related. Its normally oil from the filter that contact/lines
the element which gives different current readings to the ECU & hence
                      ECU reverts to safe mode.
Their is no harm in Cleaning it, coz Audi garages tend to clean them to
eliminate running problems. It does not show up as a fault code.
Or if you can get a second one from a m8, try it in ur car.

Clean it by flushing it with clean IPA. Never touch the wire (it's not that delicate but you don't want to damage it or contaminate it). Flush it until the wire is shiny. My K&N was neglected for too long and it cause my MAF wire to go black causing major problems. I am careful when oiling my filter too by being sparing with the oil and I try to let it soak overnight before refitting. I don't think the K&N adds much power if any and it just makes my piston dump valve sound louder!

Is your DV intact? or has the diaphragm split (assuming you have a stock one)?

                            Definately re-clean it.
Did you re-oil the filter.( alot of people tend to over oil them)
                            R the wire mesh intact???
Do you have a boost gauge fitted???
Also check power supply to boost frequency valve.
To me 0.6 bar sounds like ECU safe mode
