Right, quotes are back for all machining. See attached.

I've guessed at the number needed, as TBH I'm still not 100% sure how many of each are needed per application and which goes where in the diff etc.

    END Washer Packs:

NEEDLE BEARING - Purchase either INA or FAG Thrust Bearing Part Number AXK3047 [Supply cost £0.83 + VAT each]
    Nominal Inside Diameter 30 mm
    Nominal Outside Diameter 47 mm
    Nominal Thickness 2 mm

THRUST WASHERS - Purchase either INA or FAG Thrust Washer Part Number LS3047 [Supply cost £2.01 + VAT each]
    Nominal Inside Diameter 30 mm
    Nominal Outside Diameter 46.5 mm
Nominal Thickness 3 mm (as purchased)
    Rework Thickness 2.36 - 2.39 mm [Machining cost - £2.20 each + VAT]

    CENTER Washer Pack:

BRONZE BEARING - Not commercially available, make from hard bronze
    Nominal Inside Diameter 30 mm
    Nominal Outside Diameter 47 mm
    Thickness 1.98 - 2.01 mm [Maching cost from scratch - £6.95 + VAT each]

THRUST WASHERS - Use either INA or FAG Thrust Washer Part Number LS3047 [Supply cost £2.01 + VAT each]
    Nominal Inside Diameter 30 mm
Nominal Outside Diameter 46.5 mm (as purchased)
    Rework Outside Diameter 45.7 - 46.0 mm
Nominal Thickness 3 mm (as purchased)
    Rework Thickness 1.55 - 1.58 mm [Machining cost - £4.85 + VAT each]

I did look at machining costs, but had a stupid amount on recently and not really looked at it again for the last few weeks.
Several places declined to quote as the machining was likely to deform the washers, one place quoted me to machine the washers, but never got back to me about making up the bronze washers. I need the chase them.

The machining costs looked to work out at approx £2.20 + VAT per washer based on 40 washers.

I will be moving house over Christmas, but in the new year i'll get back on this and try and tie up getting a few sets made up.

Can anyone interested in a set of washers to mod the centre diff please add their name to the list below:

    I'm looking into machining costs

Still confused by the details from Torsen on what you need to use, from the pics i linked above from a later 01E, simply replace the teflon thrust washers with steel - in our case there will be needle bearings instead of teflon washers.
Perhpas some one else can decifer the following into layman's terms - what do they mean by End Washer and Centre Washer packs? Are the nominal dims they quote of the stock washers or bearings in the diff? Or of the steel thrust washers to replace them? Why are there 4 different washer dims quoted for only 2 that seem to need changing

When replacing thrust washers or bearings, check axial stack clearance by inserting a feeler gage between bronze and steel washers. Adjust steel washer thickness, if necessary, to maintain a 0.08 - 0.20 mm clearance.

Lucky I didn't buy a STaSIS Torsen after I had a demo in Doug's S4 last year. I figured it's an easy thing to swap once the car's running, so put my purchase on hold.
I'll be interested in a set of washers though.
    Me too

I was planning on getting a stasis soon as I have a spare torsen to PX so am definately interested in some washers please

    Cheers n

How much is it going to cost to machine them? $550 vs the prices above hmmm

Right, quote back on these thrust washers: cheeeeep

    INA LS3047 £2.01 ea + VAT
    INA AXK3047 £0.83 ea + VAT

I'm happy to do a mini-GB on these if anyone else is interested. They'd then need to be machined to the right clearance for your diff, but this would at least supply the right base parts to replace the needle bearings in the 01E and 01A Torsens.
Whether it makes a massive difference or not remains to be seen but this is the STaSIS mod for a modest outlay

Is dificult for me to understand how 034 diff modification is 550 usd or something for 3 washers? I think is more involved in torque distribution. At those torque levels wich modified 20v turbo are running...1 washer on input pinion will not last too long. My opinion.

No the diff ratios don't need to be different front and rear ...when running in a straight line the internal gears in the diff don't rotate.

It won't give 83% to the front - AFAIK the variation is actually still +/- 25% so the static 40:60 varies from 15:85 to 65:35?

so would the rear diff ratio would need to be different to the front diff to compensate for that diff output gearing difference?

Surely the ratio between the front and rear output gears is just to give the static torque split of 60:40 that the new RS4 has, rather than 50:50 with the S2.

However I thought that the new RS4 could give up to 83% to the fronts or rears according to what was needed so these output gears surely cannot limit the extremes of the F/R torque split
